Well, scrapped the kerf'd piece idea. I couldn't come up with something I liked on the sides and a couple of the joints didn't bond well, tried CA glue, but it wouldn't hold. Trying something else, but my router bit bearings sh*t the bed, and messed up 3 of my Sonus templates. REALLY frustrated right now.

I had an idea in between, I drew it out, and it ended up looking like Robin (as in Batman and) wearing a clown nose. Decided I needed to go in a new direction. lol
Can you simply load up the section that would be kerfed instead with bondo glass and filler and then shape it manually by hand? I'm sure you could get it looking very very good.
I thought about that, but there was a front kerfed piece that was going to be painted, and a back kerfed piece that was going to get wrapped in vinyl, and an aluminum rod separating the two, so clearances were tight. I would have considered fiberglassing them, but I was really trying to do this install with no fiberglass and minimal filler.
I went out to the garage after work, and came up with something I liked. I've been trying to do this on a tight budget, I've probably got a little over $100 in wood, and a few misc. things, but other than that I'm trying to keep it cheap.
Here's what I came up with tonight:
The back side...I cut a groove for the LED strips to sit in for the edge lit plexi (I had a 2' x 4' piece of 1/8 laying around)
Garage is absolutely trashed! lol...The circle in the middle will eventually have a CNC'd/edge lit plexi badge repping the shop I work at...for now this is just one of my Sonus circles stuck with template tape.
Here's where I'm at right now. Just held in place with template tape for the pic.
